Zyxel router dropping connection on heavy upload

I have a Zyxel 660H router which, until now, has worked very well. It
has survived BitTorrent up/downloads, massive downloads and all sorts
of things.

However I have just tried a big rsync copy of some files to a remote
host where I have a shell login account and it consistently loses sync
while uploading the larger files.

In the zyxel log I see:-

Jan 12 18:48:01 zyxel RAS: src="192.168.13.1:33183" dst="213.239.201.102:123" msg="Firewall default policy: UDP (L to W)" note="ACCESS FORWARD" devID="D9C103" cat="Access Control"
Jan 12 18:48:07 zyxel RAS: msg="board 0 line 0 channel 0, call 9, C02 Call Terminated" note="CALL DETAIL RECORD" devID="D9C103" cat="CDR"
Jan 12 18:48:08 zyxel RAS: msg="board 0 line 0 channel 0, call 10, C01 Outgoing Call dev=5 ch=0 " note="CALL DETAIL RECORD" devID="D9C103" cat="CDR"
Jan 12 18:48:08 zyxel RAS: msg="board 0 line 0 channel 0, call 10, C02 OutCall Connected 512000 " note="CALL DETAIL RECORD" devID="D9C103" cat="CDR"
Jan 12 18:49:01 zyxel RAS: src="192.168.13.1:33184" dst="213.134.172.184:123" msg="Firewall default policy: UDP (L to W)" note="ACCESS FORWARD" devID="D9C103" cat="Access Control"
Jan 12 18:49:21 zyxel RAS: src="192.168.13.1:35379" dst="217.158.120.135:119" msg="Firewall default policy: TCP (L to W)" note="ACCESS FORWARD" devID="D9C103" cat="Access Control"
Jan 12 18:50:03 zyxel RAS: src="192.168.13.1:33185" dst="213.10.208.72:123" msg="Firewall default policy: UDP (L to W)" note="ACCESS FORWARD" devID="D9C103" cat="Access Control"

The "src=" lines are as expected from the firewall, it's that "Call
Terminated" that indicates the line has dropped I think. The next two
are the Zyxel reconnecting.

Has anyone any suggestions what may be causing this and/or how I may
be able to fix it?

Might be worth emailing their tech support (support at zyxel.co.uk) to see
if they can offer any suggestions.

Is your ISP technically competent enough to help you out (packet dumps etc.
on line)? Checked the firmware? Does it always fail after transmitting the
same amount of bytes? Have you tried cold booting it?

You could try it on another ADSL line (another ISP preferably) or with
another router...but if you're using ZyXEL and sync I'd assume you've
already thought of this/tried it out. :-)

I've got a few ZyXELs in the field and haven't noticed any dropping
problems before.

I think the best you can do is capture packets at both ends to see where it
stops. Repeat a few times, then look for a pattern. Unfortunately, I think
you'll be lucky to find one.

Yes, I've asked them, only today so no reply yet.

It's been powered down a couple of times during this, no change. My
ISP might well be able to help, I'll bear that in mind.

That's not so easy, though I am considering using our second line for
a backup ISP so it might be possible some time.

Mine has been excellent until now, it's only this flat-out uploading
that seems to worry it. For the moment I have throttled the rsync
using the --bwlimit parameter, as it's an overnight backup slowing it
down doesn't actually matter much.
